The Masterclass Process
A proven, structured approach to embedding lean thinking across your organisation — from initial diagnostic through to lasting capability.
Typical Masterclass projects:
- Inefficient processes – excessive labour, movement, waiting and rework.
- Unstable production – inconsistent cycle times and unreliable output.
- Poor quality – unclear specifications, weak process controls and repeat defects.
- Production delays – poorly designed layouts, tooling, fixtures and processes.
- High costs – excess labour, scrap, overtime and inefficient use of equipment.
- Poor capacity utilisation – bottlenecks and equipment not being used effectively.
- Weak standardisation – different operators using different methods.
- Difficult new-product introduction – products designed without sufficient consideration of manufacturability.
- Poor documentation – inaccurate or incomplete BOMs, routings, work instructions and process data.
- Reactive problem solving – engineers spend time firefighting rather than improving processes.
- Low scalability – processes that work at low volume struggle as demand increases.
- Safety risks – poorly designed workstations, tooling and methods.
What happens at each stage
Each phase of the masterclass is designed to build on the last — moving from understanding to action to lasting change.
01
Pre-Diagnostic
Before the masterclass begins, I work with your leadership team to understand the current state of your operations. This includes a review of key metrics, a walkthrough of the shop floor, and structured conversations with managers and team leaders to identify the biggest opportunities for improvement.
02
Diagnostic
A deeper analysis of your processes, waste, and flow. Using lean diagnostic tools, your team will map the value stream, identify bottlenecks, and quantify the improvement opportunity. The output is a clear picture of where effort will deliver the greatest return — shared with your senior team before the workshop phase.
03
Workshop
A hands-on, practical masterclass delivered on-site with your team. Participants learn lean principles in the context of your own operations — not a generic classroom. The workshop combines teaching, team exercises, and real problem-solving to build capability and generate immediate improvement ideas. The team will introduce 'real' change to positive impact the FOCOUS improvement areas identified during the diagnostic.
04
Follow-Up
Improvement doesn't stop when the workshop ends. I return to review progress, support implementation, and help your team embed the changes into daily operations. This follow-up phase ensures the gains stick and your team has the confidence to continue improving independently. If additional data collection, analysis or training is required this is provided. The team finish the masterclass with a presentation to the senior team demonstrating their journey.
